Generator Troubleshooting Guide: Common Problems and Solutions

When your generator set develops a problem, systematic troubleshooting saves time and money. This guide covers the most common issues and their solutions.

1. Generator Won’t Start

Starting Troubleshooting Process

  1. Check battery voltage (12V system: 12.6V minimum, 24V system: 25.2V)
  2. Verify fuel supply (tank level, fuel valve open)
  3. Check controller display (any active alarms?)
  4. Manual prime using fuel hand pump
  5. Check emergency stop (pushed in?)
  6. Inspect fuel solenoid (activates when controller calls start?)

2. Generator Starts But No Power Output

3. Voltage Problems

Low Voltage

  • Check engine speed: Is frequency also low? If so, governor issue
  • Test AVR output: Should be 30-70V DC at no load
  • Check connections: Loose wiring causes voltage drop
  • Test with separate excitation: If voltage comes up, AVR is bad

High Voltage

  • AVR adjustment: Reduce voltage potentiometer
  • AVR fault: Replace if unresponsive to adjustment
  • Wrong alternator connection: Verify 12-lead configuration

Unstable Voltage

  • AVR sensing: Check sensing leads are clean and tight
  • Frequency stability: Voltage requires stable frequency first
  • Load interference: Non-linear loads (UPS, VFDs) can cause instability
  • PMG upgrade: Consider PMG alternator for difficult loads

4. Overheating
